sounds like the flexi to me as they break up inside - although i think stu had it changed if my memory serves me correct !!!
I would personally use it an excuse to get 4-2-1 manifold though -help to release a few more horses
re the bracket round the back box i removed mine as it broke and haven not had one on the car for years now as i cant see any point in it

I've just had a similar problem, it was a combination of a damaged flexi and a hole in the exhaust where the welding broke.

Ive youve done all thats mentioned above,and its still making a rattling noise,then check the fuel filter too.As I had an "exhaust rattle" as in it sounded JUST like the exhaust rattling away,and it was traced (after many,many months) to the fuel filter rattling away in its bracket.

Try the mgf center Victoria seems to have a few late second hand ones look to see if yours is 4/6bolt manifold. sorted my rattle out.

fuel filter is loacated under the inspection grill (under bootlid) to the very left hand side as you look in

Replaceing the flexi did help cut down the rasp noise quite a bit and the rattle a little.
Most of the noise was caused by the broken exhaust though. To see more info Click Here

Hmmm, seems to me Martin that you have covered all the 'usual suspects' sadly.
To recap:
1) Flexi pipe / front pipe This is a really common problem, the flexible section is IMO of poor quality and also very vulnerable to damage under the car. I have had 4 of them over the years and am now on an X-Power 4:2:1 and have a familiar buzzing sound coming from under there - think the 4:2:1 flexi has gone too now. Flexis are either a spiral bound lead pipe core, surrounded by woven mesh or concentric rings to form the core surounded by woven mesh. The mesh tends to snag and then be stripped from the core (causing a buzz/tzing type noise) and/or the core becomes perforated or starts to break down causing a blow type noise. Mostly you get a combination of both.
2) There was an additional bracket produced by MGR that braces the manifold and the flexi pipe off of the block (where the two sections meet). Most cars don't have one and it's fine, some cars had them retro-fitted and i am told they cured the problem. Never seen one for real so i don't know much more i'm afraid - but this is a potential.
3) Outer casing on catalyst This is also vulnerable to impacts and comes loose, causing a rattle / buzz
4) Exhaust strap Most aftermarket systems do away with this, personally i don't think its necessary and tends to cause more issues than solve. Loose or damaged it can rattle / vibrate
5) Heat shield above silencer Fibreboard with a foil veneer, it can delaminate causing a rattle/tzing type noise and is difficult to inspect without removing the silencer
6) Anything loose in the engine bay! Less common, and very difficult to track down, anything loose in there can cause a rattle/vibration.
7) Induction noise Standard system is designed to remove induction noise, aftermarket ones tend to promote it. This can be the source of unusual noises, particularly at set rpms
Of them all, 9 times out of 10 it is the flexi.

As M9 and Andrew said.....and heres a piccie to help,the fuel filter is the one circled. If you can see,the mechanics padded it all out with foam to stop the rattle,after all the usual suspects had been checked and found to be okay.Good luck and I hope you get it sorted asap.
